That white connector looks foreign. Something's been added and fiddled with if so. #7 maybe...still a different one I think?

I agree. I haven't been in a /5 headlight shell, but that doesn't look right. I would expect the wiring to be "dressed" to a degree. Also I see a crimp on terminal or two and many wires don't appear to be color coded. And maybe a bit of shrink tubing. All not original--or so I think.SteveD wrote:That white connector looks foreign. The good news is that the /5 wiring, I believe, is much simpler than the /6 and /7 wiring. So a good /5 wiring diagram, patience, and neatness should yield a semblance of order.
Seeing inside a /5 shell I can sure appreciate the color coded terminal board on the /6 and /7 bikes.

And if you want to find wire for a loom, seek out late model (less corrosion) German cars. It is pretty much a German standard.
I think there are also people that sell the wire (color coded), and there might even be replacement harne$$e$ out there.

The connector block usually resides on the left lower side, where the indicator can is placed. /5`s depending are either fused
or unfused can`t remember the years.If they are fused the block is on the right side with a very basic screw holder if I remember properly. With mine the headlight shell was jammed with multiple colours on one length, as I wasn`t going down that path I grabbed the jelco scissors and the headlight and walked backwards.It is a basic system but that switch is p.i.a.

Haynes has a fairly good wiring diagram, and I think snobums site had a good one that you could put together with a few printer fiddles to make it stand out (large) give me a p.m. if you want.

I didn't see where you were writing from but it's never too late to remind all that most OTHER places around this ball of dirt that BROWN is GROUND (EARTH) and GREEN is probably a HOT wire in addition to the RED ones and BLACK ones!
That said, the red wire that has a bare spot could be the problem...I hope by now it's not showing bare copper any more.

It looks like a good cleanup will solve most of your problems, the flasher relay is not standard and looks to be a fair bit larger
than oem, go to munich m/cycles website and have a look at the difference in size. There is a lot of wire hanging out of the back of those clips, get a good portable soldering iron and a big pack of shrink wrap and clean them up. There are a few vacant slots on the connector block grab a smaller one and move it to the slot where the flasher relay sits,get one with an insert so you can fix it to the screw that you can see in your picture on the left then when you push the headlight block back in it wont compress everything into a little ball of shorts. When you say that it shorts out, after what action does that happen, when you push everything back into the headlight shell, or? You appear to have the same block on the bottom of the flasher relay as what goes on the back of the headlight globe, does it run ok or doesn`t it get to that stage. One thing I found out early on in the piece, as far as wiring goes you are pretty much on your own it works out to suck it and see.
